Hard foam castings

Hi all,

I have in mind creating hard foam castings for my M2P and DJ Goggles. Main reason is that I want to put all my Drone equipment and accessories in one backpack and I have 5.11 Rush24 backpack that has space inside for all my gear. I have allready made styrofoam inserts to test my concept and it works... everything fits inside. Styro isn't viabe because it is not strong enough to withstand longer use without breaking and tiny styro balls are scraping all the time inside a backpack and I have concerns that they can cause mallfunction if they get stuck somewhere ...

Since hard expanding foam requires different approach in molding than styro ( witch I cut out using hot wire ) I need exact dimensions of every piece (drone, remote, charger, batteries, googles, ... etc.). Does anyone have any idea how I can achieve a snug fit by making casting or similar, or does any1 have exact measurments or idea how to take exact measurments of every piece of equipment?

Erm, no. I just don't know that anyone in my region doing custom plastic inserts. So, hard foam is much easyer to get my hands on and, like you said, cheaper...
 
Have you done custom foam before? What I have found is that the first one is the hardest one. And if you only need to make 1, then its all hard. Have you not thought about just sift cases for everything?
 
I have used the foam camping mats for various custom fit projects.
This is the prototype backpack for my Mavic’s
The landing pad & monitor tablet fit in a zip pouch on the front, the mesh one has extra props in an old compact camera pouch.

I just picked this off from amazoma and it's a back pack just got it today and used once seems pretty well made so far but time will tell

Here it is...

I can probably achieve more slots with harder material and more efficient arrangement of equipment.

I much prefer padding to foam because I've had so many problems with the foam flaking off and the particles getting into the motors, camera, gimbal, etc. I used to borrow a friend's Phantom 3 and he had a custom foam case, and after I returned it to him, I was finding little black pellets all over the place for weeks.
